During this process, the tobacco leaves are constantly turned and rotated so they will ferment evenly. The fermentation process in pilones takes from 3 to 5 months.
Once ready, the tobacco is taken to the fabric where the leaves are carefully selected.
Tobacco being humidified.
After being humidified, the leaves are placed on grills to be opened
Once more, the leaves are dried in a hermetically sealed room.
Workers specialized in choosing and separating the leaves to be given to the tobacco master rollers.
The leaves are being carefully graded in stacks according to size, color and quality.
Tobacco leaves are moistened again to protect the fragile leaf from breaking.
Leaves are classified based on their color and quality of layers.
Workers are choosing the layers, which will be given to the rollers, along with the other tobacco blends.
This is where the tobacco gets hand-rolled by master rollers.
A roller uses various types of leaves to make a cigar.
First, the filler is prepared. Its texture feels light and dry.
Next, the binder, both banda (stemmed leaf) and capote (unstemmed leaf) is applied.
It´s important to have a perfect blend of the elements during the rolling process.
